From Concept to Mass Production: A Step-by-Step Guide to Custom Battery Pack Design
Custom battery packs are the silent heartbeat of modern products. Whether the application is smart lighting, a medical device, or a solar storage system, the difference between a good product and a great one usually comes down to how precisely the power source was engineered. This article is about the other half: what happens after your specification reaches our engineering team, and how it becomes a production-ready pack.
With 20+ years in OEM/ODM battery manufacturing, here is our process.
Requirement Lock-In: Short but Decisive

Before any cell is chosen, we confirm four things with you.
Voltage and Capacity: from a standard 3.7V single cell to a high-voltage 72V system.
Dimensions and Form Factor: the physical constraints of your enclosure, which drive every downstream decision.
Connectors and Interfaces: including BMS communication protocols such as SMBus, UART or CAN bus.
Environmental Conditions: extreme cold, high heat, high vibration, or a specific IP rating.
This stage is short, but errors made here are the most expensive to fix later. Once these four are locked, everything downstream moves quickly.

From Selected Cell to Engineered Pack
Once the chemistry and format are settled, the real engineering begins. We draw on over 500 standard cell models, but the cell is only the starting point. What determines whether the pack succeeds is how it is integrated.
Configuration: series and parallel arrangement matched to your voltage and capacity target.
BMS Integration: protection, cell balancing, fuel gauging, and the communication protocol your host device expects.
Interconnection: nickel strip, busbar or PCB, sized for the actual peak current rather than the average.

Structural Design and Thermal Management
A battery pack is not a box of cells. It is a mechanical and thermal system, and this is where low-cost packs quietly fail.
Protective Housing: designed to your IP rating, with impact resistance appropriate to the application. A pole-mounted solar luminaire and a handheld medical device face completely different mechanical stresses.
Thermal Management: heat is the largest single cause of premature capacity loss in the field. Our approach works in three layers: cell layout to avoid hot-spot accumulation, thermal pads and conductive structures to move heat out of the stack, and housing vent channels matched to the real duty cycle.
For sealed outdoor enclosures this matters disproportionately. In Gulf deployments, ambient regularly exceeds 50°C and the internal temperature of a sealed light arm reaches 58 to 62°C. We spec against your actual enclosure temperature, not a 25°C datasheet.

Prototyping and Mass Production Testing (Matching and Aging)
Design means nothing without verification. In our ISO 9001:2015-certified facilities covering 90,000 square meters, every programme goes through the same discipline.
Cell Matching: cells are graded by internal resistance and capacity (mAh) so that every cell in a pack behaves identically. This step decides whether a pack reaches its rated cycle life or fails early, and it is the step most often skipped by traders.
Aging and Cycle Testing: prototypes undergo repeated charge and discharge cycling to verify true capacity, not nominal capacity, under the fault conditions your product will actually meet.
100% Inspection Before Shipment: supported by monthly capacity exceeding 8,000,000Ah and daily output above 250,000 pcs.
Safety Certifications: our production lines are prepared to meet UL, CB, IEC, UN38.3, CE, RoHS, CTIA, KC, IEC62133 and BIS, so the compliance file is assembled alongside the sample, not after it.

Howell Engineering Team: Your Trusted Partner
The real value of working with Howell is not the equipment or the capacity. It is hands-on project management. We act as an extension of your R&D team, with engineers available for continuous communication through the programme, providing design suggestions, resolving technical hurdles, and compressing your time-to-market.

Let's Start Designing Today
Whether you are starting from a fresh concept or looking to upgrade an existing product, our OEM/ODM solutions cover 3.7V to 72V and 1Ah to 200Ah.
To get started, simply send us three things: your voltage, your enclosure or cavity dimensions, and your target runtime. We will evaluate whether a standard cell fits, what a custom footprint costs, and honestly when a different chemistry is the better call.
